The increasing adoption of thin-walled Carbon-Fibre-Reinforced-Plastic (CFRP) laminates in civil aircraft structures has raised significant concerns regarding their susceptibility to barely visible impact damage (BVID) and the challenge of restoring structural performance after such events. Traditional repair techniques—such as bonded or bolted patches—are often invasive, time-consuming, and poorly suited for internal damage modes dominated by matrix cracking and delamination. Among the alternatives, re-infiltration techniques, which involve injecting low-viscosity resin into the damaged area without removing material, have shown promising results but remain uncertified and insufficiently characterised.

This thesis presents an integrated experimental and numerical investigation into the viability of re-infiltration repair for thin-walled CFRP laminates affected by BVID. A custom laboratory-scale re-infiltration mould was designed, enabling controlled application of vacuum and pressure, flexible placement of injection and venting holes, and real-time monitoring of the repair process. Experimental tests on a matrix of specimens demonstrated that low-viscosity resins improve infiltration effectiveness, with damage filling rates exceeding 94%. However, the filling rate alone was found insufficient to quantify the mechanical recovery of the repaired structure.

To evaluate structural performance, Compression-After-Impact (CAI) simulations were conducted, accounting for critical aspects such as matrix cracking, delamination, geometric imperfections, and support friction. The results reveal strong interactions between global buckling and local damage mechanisms, significantly affecting residual strength and failure modes. Matrix cracking and geometric imperfections, often neglected in conventional models, were shown to play a nonnegligible role in triggering premature sublaminate buckling. Frictional contact with CAI fixture supports also influenced the stress state and altered fracture locations.

The findings support the potential of re-infiltration as a minimally invasive repair method for BVID in thin-walled CFRP laminates and highlight the limitations of current CAI protocols in capturing failure mechanisms driven by instability and internal damage. The insights gained from this work contribute to improving repair strategies, refining modelling practices, and informing certification pathways for damage-tolerant design in aerospace composite structures.

La creciente adopción de laminados de polímero reforzado con fibra de carbono (CFRP, por sus siglas en inglés) de pared delgada en estructuras de aeronaves civiles ha suscitado una preocupación considerable debido a su susceptibilidad frente a daños por impacto apenas visibles (BVID) y a la dificultad de recuperar el rendimiento estructural tras este tipo de eventos. Las técnicas de reparación tradicionales---como los parches adhesivos o atornillados---suelen ser invasivas, lentas y poco adecuadas para modos de daño internos dominados por fisuración de la matriz y delaminación. Entre las alternativas, las técnicas de reinfiltración, que consisten en inyectar resina de baja viscosidad en la zona dañada sin necesidad de retirar material, han mostrado resultados prometedores, aunque aún no están certificadas ni suficientemente caracterizadas. Esta tesis presenta una investigación experimental y numérica integrada sobre la viabilidad de la reparación por reinfiltración en laminados de CFRP de pared delgada afectados por BVID. Se diseñó un molde de reinfiltración a escala de laboratorio, que permite aplicar vacío y presión de forma controlada, colocar de manera flexible los orificios de inyección y ventilación, y monitorizar el proceso de reparación en tiempo real. Los ensayos experimentales realizados sobre una matriz de probetas demostraron que el uso de resinas de baja viscosidad mejora la efectividad de la infiltración, alcanzándose tasas de rellenado del daño superiores al 94%. No obstante, se comprobó que la tasa de rellenado por sí sola no basta para cuantificar la recuperación mecánica de la estructura reparada. Para evaluar el rendimiento estructural, se llevaron a cabo simulaciones de compresión tras impacto (CAI), teniendo en cuenta aspectos críticos como la fisuración de la matriz, la delaminación, las imperfecciones geométricas y la fricción con los apoyos. Los resultados revelan una fuerte interacción entre el pandeo global y los mecanismos de daño local, que afecta significativamente a la resistencia residual y a los modos de fallo. Se demostró que la fisuración de la matriz y las imperfecciones geométricas¿habitualmente ignoradas en modelos convencionales¿desempeñan un papel no despreciable en la aparición prematura del pandeo en sublaminados. El contacto por fricción con los soportes del dispositivo CAI también influyó en el estado tensional y modificó la localización de las fracturas. Los resultados respaldan el potencial de la reinfiltración como método de reparación mínimamente invasivo para BVID en laminados de CFRP de pared delgada, y ponen de manifiesto las limitaciones de los protocolos CAI actuales para captar mecanismos de fallo inducidos por inestabilidad y daño interno. Las conclusiones obtenidas en este trabajo contribuyen a mejorar las estrategias de reparación, refinar las prácticas de modelado y aportar información útil para los procesos de certificación en el diseño de estructuras compuestas tolerantes al daño en el sector aeroespacial.
